Now its go a bit warmer I've been doing a few of those jobs I've been meaning to get round to and others that needed finishing off. This weekend I managed to finish off the brake lines and fuel line, a bit of work on the rear hubs, repainting the rear chassis and spring plate and fitting the new rear shocks. Last week I got the front wings on, I had a problem with the captivated nut to retain the headlight ring on the left front wing. The old bolt was stuck in, the paint shop was supposed to remove this but instead they just cut it off, this mean I had to drill it out and fix in a new nut with epoxy.<br />

I also fitted the drop glass in the door and the window mechanism. Finally on bank holiday Monday I fitted the rear wings and the CSP LED lights.<br />

The next major job with is a minor cause for anxiety is to get the doors to fit correctly. I found an article that takes drastic measures in which you adjust the body using the main body mounts, I'll post a link when I fit the doors if all goes well. After that is done I can fit the running boards and bumpers once they have been powder coated.<br />

My plan for the next couple of weeks is to fit the stereo (once I figure out how to fit the glove box liner) and speaker wired, new carpet and finish off the wiring.<br />
I'm happy with the way that the black handles and headlight rims and quarter light posts are working with the green, but I am starting to think it needs the bonnet and side trims adding to break it up.<br />

After ordering the new tinted glass in July 2013, the last piece finally turned up in January 2014!<div>
So far I've managed to fit one front opening quarter light in the drivers door but cant fit the door windows because I am missing the channel guides.</div>

Then this weekend me and John fitted the main windows, this is a job I've sort of been dreading after hearing that the windscreen can break! The hardest part on the whole process was fitting the rubber seals to the glass and we ended up fitting the rubbing in the middle of the alley way in the pouring rain!<br />

As well as dreading this job, I've been wanting to get it out of the way so that the padded dash can fitted and finish off the electrics. Also the big protective boxes the glass arrived in have been taking up space and now they are gone I can have a sort out of all the parts to be fitted.</div>

The read quarters went in without and trauma, as did the rear; the one that cause a lot of swearing was the front windscreen. We proceeded with caution with this as I didn't want to wait another 6 months for a replacement. To explain the lead time, the glass is tinted and turns out is special order. I revived the rear windscreen a couple of day after ordering it, then the majority of it turned up in October but when it arrived at the suppliers warehouse it was cracked so had to wait another 3 months for a replacement.</div>

The front windscreen finally went in after 4 attempts! After big sigh of relief and a quick trip to the tip to get rid of the boxes, the next stop was the pub and celebratory pint (or 4). I was hoping that my idea of de-chrome with black handles would work and I'm happy how well they look in contrast to the green. </div>

Fitting the windows is one of those jobs like the headliner that really transforms the car and the light at the end of the proverbial tunnel is glowing ever brighter.</div>

So I got the bug home and made a start on the front suspension, end of July I went away for a couple of weeks before I made any real effort and now its mid September and things are progressing but a bit slower than I wanted to, but its been mostly due to me making the most of the summer weather.<br />

So I've got the front beam off and that was truly rotten. While I was waiting for a couple of parts I had time to paint the interior floor pan and fully seal it. The fun started with fitting the new ball joints.<br />
I went to my friends Brian's house who showed me what to do and we used his 20ton press to change the top two ball joints. We couldn't as hard as we tried get the lower ones out, I took them to work and discovered that they had a 60 ton press which pushed them out with a BANG! after which I changed my pants. That weekend I rebuilt the front suspension and fit the new brake system and new steering components. One of the mods was cutting down the Pittman arm to clear the narrowed beam.<br />

A looked good until I turned the hubs and the torsion arms wobbled, indicating the inner bushes had not been installed in the new beam. So ordered the bushes and once arrived I managed to get them in after an hour or so and that's where I'm at.<br />

Gave a few parts to the powder coater guy and should get those back next week and been vinyl wrapping some plastic parts with carbon effect vinyl courtesy of Mark. The way it went was that the body was lifted off slightly to made things easier. This was the only bit of major welding I didn't do myself as I have no electrics in the current lock up. I was sat at work and received an message saying there was more rot in the frame head, I thought the worse and started to look for new chassis as the frame head is a ball ache of job to replace. Any way I went down to the work shop and it was just the beam saddle on the frame head and was repairable. and looking at the job as a whole, he has done a great job.<div>

We had a minor trauma on the way home when towing her back to the lock up when the door opened narrowly avoiding a Tesco van coming the other way!</div>

I was away for two weeks and had ago at removing the beam on my own but it was clear I needed a long bar and a fat man to remove the bolts. So holiday done and a fat man turned up this evening with a big bar and we managed to strip the beam down. </div>

It was a fairly productive evening as I also managed to paint the inside floor with some red oxide. The next job is Hammerite the interior floor and frame head and get the torsion arms to work to be cleaned up ready for the new ball joints to be pressed in.</div>

Also I picked up my engine parts from the machine shop after a crank polish, valve grind, a wash of the parts and a couple of valve guides so again just a few pics. Should hopefully have the engine case sent off for an align bore this week.<br />

Work started today and when I got to the spray shop I was told it is a shed. Lots of bad repairs, panels and holes bogged up with filler and seam sealer. The lower rear quarters are bogged up with a half inch layer of filler! The result in filler over original paint an rust under the filler coming through, so a lot of the panel has had to be stripped back down to bare metal. He did reassure me that another week or so of prep and it won't look so bad! So any way here are the photo's from today.<br />

The budget for this build has gone out the window since I decided to do a proper rebuild on the engine so Blackpool Breeze is looking like a no go for now. My plan is to get the shell sealed with a shiny paint job, brakes sorted, electrics in and the head liner fitted before the nights get dark early. That way the last job is the wheel refurbishment and engine rebuild which can be done over winter.<br />

Any way the rolling shell went to the old TVR factory for a new paint job on Saturday, exciting times. Me and Paul stripped out the windows head liners and wiring on Friday night ready to go. I still need to get the wiring out at the back where it feeds through to the engine bay, it is stuck in with expanding foam and a special too in the form of a threaded bar to mash it out is required. Now it is at this stage, when people ask me how the project is going, I can say with a smile that it is going well rather than depressingly tell them its doing my head it. There will be photo's posted up over the next few weeks as the body work and paint progresses. So for now here is a photo of it in the paint shop.<br />

</div>So when it comes to the engine rebuild I've gone past the point of no return. To day I split the engine case and found a few shocking things! The oil punp came out painlessly and the case split with out a trauma.<br />

Over all the internals look good, ish! On first look inside the case the main bearings had no signs of abnormal and, although it could do with a proper inspection, it looks as though the crank may not need a regrind. I measured the crank and the thrust and everything is at standard size. However the thrust has pounded 0.1mm out of my crank case, this was no surprise to me as there was a bit of visible movement.<br />

All to do now for the tear down is to pull off the crank gear, remove the con rods and give every thing a good de greasing and clean and then post the case to the machine shop for a line bore.<br />

Now for the bad parts, well not so much bad but shoddy workman ship. The first thing I found was the gland nut, I couldn't get my 36mm socket on it because some bright spark used a chisel to knock it off instead of leavers, shock and heat as I had done successfully on Paul's engine. When I removed the heads I found that the shoot was a bit oily so this could be worn piston rings or maybe worn valve guides so a closer inspection is required. The next bit of shoddyness I found was that piston No 3 had one of the gudgeon pin retaining clips missing!<br />

</div>So I've hit a bit of a mile stone with the rot box, all major panels welded, gear box cleaned up and on Sunday we dragged it back to my garage in Fleetwood. The next job is to rip out the headliner, strip the doors and cut out the window rubbers ready for spraying. I have some one coming to look at it on Saturday morning to give me a price. Also I've asked him to finish off bits of welding which are cosmetic and don't want to mess up.<br />

I decided that the front suspension and brakes are to be done after paint because of any welding any such at the front so my attention has turned to the power plant. Currently its a boggo VW twin port 1600 air cooled motor with a cracked cylinder head. I've managed to acquire a used replacement at the right price so the heads will be rebuilt. I toyed with different ideas for a street machine like high ratio rockers and a longer duration cam and back to keeping it stock. I also thought about twin carbs or going back to stock. I was reading about twin choke carbs and how the MPG can be gained along with performance if set up correctly and that the stock manifolds are very inefficient (currently I have a progressive 32/36 of stock manifold and the MPG return is not the best.<br />

I've got to a where I've bought parts and made a decision and sticking with it. I am upping to 1641 as I found a bargain set on-line which will be working with a stock cam and stock rockers. I would like to go for a after market cam like an Engel 110 with 1:1.25 rocker but cost and time for a rebuild is a bit of a restriction if I am to get her back on the road for Blackpool Breeze so stock its is. The heads will be stock rebuilt as mentioned and for the carbs I found a pair of Dellorto 36 twin choke on ebay and I've just ordered the linkage, manifolds and the correct size jets. In the past week I have been splitting the axles from the gear box ready for cleaning and painting. After much degreasing and preping the axle tubes, spring plates and the gear box all have at least one coat of paint and should have the final coats done tomorrow.<br />

Also tonight I cut the broken gear box studs off and fabricated an angle bracket with two new studs which I then welded over the chassis in the correct position. I was a bit concerned by this and welding upside down is not ideal but it all seemed to go well.<br />

Once the bracket was welded in I decided to start the first coat of POR15 on the chassis at the rear. I ended up doing the whole floor pan as once the lid is removed it wont go back on properly so I didn't want to waste it in case it goes off over night. Hopefully I should be ok tomorrow so I can give it a second coat before a final consolidation coat using Hammerite. Even wearing and old hoodie and vinyl gloves I still seemed to get it all over my arms and hands and this doesn't come off in a hurry so I'm sat here with sores from scrubbing!<br />

Just a quick update and a few pictures. Last night was de motivating, first of all I found another hole which may be to difficult for me to weld so I'll have to ask the spray shop if they can do it, then tried to get the rear hub nuts off but no joy. Over night I reassessed the situation and thought gear box out then try then hub nuts again with the nut smacker I ordered today.<br />

</tbody></table>Tonight I got the gear box out along with the spring plates, fairly straight forward after following Rob and Dave's air-cooled pages (<a href="http://www.vw-resource.com/">http://www.vw-resource.com/</a>). So no trauma other than a few tight nuts so nothing exciting to report. Monday night I should finish stripping down the gear box and start cleaning up and prep ready for painting.<br />

I crawled in at about half 4 in the morning and woke up and I had a bit of a hangover and the dreaded dank. Thursday I started to feel the symptoms of the Flu coming on but I knew exactly what it was. Wednesday I was welding zinc nuts for the seat mounts and I remember having trouble with one because the wire speed was wrong and I remember an odd smell which must have been the zinc fumes. Some one at work told me that if you inhale fumes from welding galv steel you can get flu symptoms, I'm guessing this is the case as today (Saturday) I woke up feeling fine apart from a bit of a sore throat and my missing voice. So yesterday was sat in front of the TV all day feeling sorry for my self subjected to nothing but Royal Wedding coverage be cause there was nothing else on, Like showing it on one channel isn't enough!<div class="separator" style="clear: both; text-align: center;"></div><br />

</div><div>So to day I was back on the job. Wednesdays post I wrote that I had bolted up all the rear panels ready to tack weld up. Today I put the wing beading on between the wings and body so that the wings were in there true position. Next I did a bit of tapping and aligning so that every thing looked straight, one I was happy with this I clamped up the new bumper hanger panels and tack welded them in place. These were not the best fit so it took a bit of hammering, clamping and forcing to get them in the right place before tack welding.</div><div><br />

</div><div>Next I removed the wings and fully welded up the bumper hangers and rear valence. I wanted to have the rear panel as a bolt on but I decided it will be a much more neat job if I weld it on and won't scratch the paint every time I remove it. The welding was straight forward and I had to make a couple of filler pieces but once doe that was all the major welding done.</div><div><br />

I've been messing with the back end, firstly I chopped out the rotten bumper hangers and some of my finger. I then bolted up the new panels, wings and rear valence. The original plan was to make the rear valence a bolt up panel, but it doesn't fit straight in and requires a bit of jiggling and the likelihood is that it will get scratched when I remove this so I've decided to weld it on. I had a look at what adjustments I need to do to the new panels and then in bolted every thing.<br />

I then got a phone call from work to tell me I had a package arrive at the office, great, this would be the new narrowed beam! So after I picked up the large very heavy box I went back the Paul's garage where I was greeted with a piece of chocolate cake. I spent the next hour or so grinding, cleaning and preping the original metal ready for the new panels.<br />

Once that was done I bolted every thing back up again and that was as far as I got, well all I could be bothered doing although it did take most the day. Next trip should be Saturday and start aligning the panels amd tacking them up. I woke up this morning at 6am for some reason and started to plan my day, I got to the garage about 10am ish and after I decided to get the seat mounts done I picked up one on the seats on the way.<br />
<br />
The first obvious problem was that the seat runners are a bit wide to fit between the chassis and the heater channel. After an hour or so of changing my mind about how to do this I finally went back to my original idea. The plan is to use a beam of 50x50 box section across the floor plan to bolt the front of the runners to and a couple of individual mounts at the back.<br />
<br />
I Drilled some holes and welded on a captive nut to bolt to. Next problem was that the front mounts bolt down at an angle so I had to cut a couple of slots and tap it down to suit the seat runner mounts. After welding up the cuts I added some angle brackets so the box section can be welded to the floor pan. The box section has a radius to the corners which may result in a bad weld so the angle will help provide a good connection.<br />

</tbody></table> I spent most the day on this and then started to mate the rear mounts. These new brackets I designed have given me full travel of the seat runners where before I only had about half as they were welded and fixed to the original runner for the car and seemed to restrict travel. Also I have positioned the seat so that there is some leg room in the back while it is still comfortable to drive in the front without hugging the steering wheel. Another problem I had in the past was if any one tried to get in the back it was very tight and awkward, this has also been fixed as I can now move the seats all the way forward.<br />

Anyway after two weeks of emailing and no reply I threatened to open a case and he instantly replied claiming that the Item had been lost in the post and that he had a few in better condition and would send a new one out the next day. I asked If he had sent it two days later, the 14th April I think and he said he had. Any way Today I revived the same damaged dash shown on the photos from the auction. So had what had once been found? No! On the delivery note It said that the Item was sent on the 14th April. I would name and shame but not I'm sure its the right thing to go.<br />

Any way I'm stuck with it now and don't expect to receive a second one in better condition. These things in good or near perfect condition with no cracks are like the proverbial brown stuff from rocking horses so I have a plan to repair. This is an expensive plan but I will have a Pimp dash.<br />

I'm thought this needs covering in vinyl and some one on bay is selling sheets of carbon fibre effect vinyl wrap, so after watching a video on how to wrap I thought that the shapes in the dash may be too complicated, so then I thought What about real CF? I found a supplier that had videos on their web page for skinning. This is where you apply a single layer of CF cloth over an existing part. Perfect!<br />

So this is my plan, put I think I'm going to develop this further. Once U have coated my dash I plan to make GRP mould from this from which I could possibly make another CF dash from scratch. Problem with CF is the cost of the resin, To skin the dash it will cost £70-80 in materials plus time on the job. To make a full CF dash using the mould I think it would be about £100-120. This also got me thinking that if this is successful, maybe I could make my own bumpers, headlight ring and spoiler moulds?<br />

I thought that It may be a bit much CF and not look right with the lime green paint so do I go back to the original paint colour the same as most the other Euro lookers for the sake of the dash? Thursday I was back on the job and the break was good, I got the second front bumper hanger trimmed down and after some fettling I welded it up. The panels are ok but a bit over sized at the bottom of the inner wing so I had to cut a 'V' and hammer the rolled lip in an add a bit of a filler piece.<br />

Once done I offered up the front panel and decided it was time to weld it on, although I did forget to drill a hole to screw on the linkage cover plate which, Ironically, was the one thing concious that I needed to do while working on the front! Over all I happy with results and just need to do a little bit more grinding. I've got a day of grinding and finishing planned on my week off at the end of the month.<br />

</tbody></table>Today is Saturday and Michelle ditched me to go to Liverpool for they day so I went to speak to some one about spraying my car and it's looking like he can do it in July with a turn around of around a week so things are moving forward and It may be on the road for the Blackpool Breeze! I also need a new fibre glass wing on the front as one is deformed, I spoke to day mouldings and they quoted that I would have one by October! The sprayer said he can paint that one later on so I will just stick with the deformed one for now.<br />

Also today I cut off part of the rear valence and I dropped the oil out of the engine and then pulled it out. This was much easier and a single person job this way so the rear valence will be a bolt off job.<br />

Last week wasn't very exciting so didn't bother with an update, I only go one night on it so just finished off hole in the rear near side arch. I also moved on to the rear bumper hangers. This worried me, I cant seem to get one to fit anywhere near right so I've asked advice on VZi and I'm waiting to see what comes from that before I finish is off.<br />

So tonight I got both of the front bumper hangers tacked in place and welded to the spare wheel well panel.<br />
If you have been following this, you will know that I cut the existing ones off a while ago but I've not touched them since welding the spare wheel well in place. I've been putting off welding in these panels worried about the alignment and that it may be a bit too difficult for my ability. So tonight I had no choice but to start them and not that bad.<br />

Once the original surface was cleaned up, next was to bolt up the new panel to the wing bolt holes and marked it out for trimming. Once trimmed I aligned and clamped up the new panel and welded it to the spare wheel well and the lower part of the main body frame work. I didn't got too far up the frame, I want to get the rest of the panel chopped and aligned before I do this.<br />

Now came what I thought was the hard bit. I bolted up the new panel and then bolted up the front bumper. I used a spirit level on the flattest part of the body I could find (beeltes are very curvy!) and used a jack to level up the body. Next I placed a piece of wood between the bumper irons and placed another spirit level on top of this to correctly align the bumper mounts. After about 20 minutes of tweaking and clamping, I finally got it all level and then welded up the second panel in the same way as the first.<br />

</tbody></table>Just a quick update today and a couple of photos. I spent all day Saturday grinding away at the rear passenger side cross member and rear reinforcement area. One of Paul's neighbours came over a presented me with a pack of 5 metal grinding discs which are most appreciated with the amount of grinding et to come. On Saturday I also welded in the new reinforcement panel which was pretty straight forward.<br />

Tonight I did a little more grinding to the hole in the boot at the rear cross member and began to weld this hole up. I decided not to buy the panel for this but carefully plate it instead. all the over laps will be welded both sides one this is complete. its not the most Ideal be a lot better than it was. While on the out side I cleaned up the rear arch bolt line which need some cleaning up. in the Ideal world it would have a new rear quarter but to complicated for me and the time I have. There is a still a bit more cleaning up to do but the wire spool ran out and couldn't be bothered changing it so I'll restart tomorrow night. Also I'm going through Gas like nothing else, I think maybe I should have Invested in a large bottle.<br />

I managed to get the second floor pan half in which felt great but I knew I wasn't out of the woods with a long way to go. After a walk with to Tesco with Paul and a pot noodle tea I get the rear inner arch reinforcement panel out and its not pretty! The problem is plates welded over rot, and behind the reinforcement plate I began to cut out more and more. Last week was eventful, other than the exploding cutting disc, I got a bit down ready for the new floors. The left floor pan arrived and was completely different from the right one even though both were supposed to be for years after 72. I thought I could just put it in but this would cause problems when it comes to fabricating the seat mounts so I decided to order a matching one from the same supplier.<br />

</tbody></table>First thing with these floor pans was to remove the seat mounts and rear cross members by drilling out the spot welds, this left some hole which I had to patch up with weld. once that was done for both sides I cut out the left floor pan which was just as much a mess as the right although the heater channel bottom plate is in pretty good condition.<br />

On the left side the was a patch in the cross member, I cut this off and discovered a bit hole of rotted metal, this one is going to be complicated to sort out because I will need to cut into the inner arch reinforcement panel.<br />

So tonight I finished preparing the right floor pan and after some messing with the gasket managed to get it in and put a few tack welds down. This should be full welded in be the end of the week.<br />

</tbody></table>Last night I really could not be bothered doing anything so had a night off, I think probably because off all the grinding I had to do! Anyway after work I got stuck straight into it, to the rear of the running board bolt line a repair had been done but had been brazed not welded so I had to grind a bit of that off to get to the steel so I had something to weld to. I finished the welding on the bottom plate and ground down the welds to tidy it all up.<br />

</div><div>Next I put a coat of red oxide primer on the bolt line of the bottom plate and the new floor pan where the gasket will sit. This needed a couple of coats so while the first coat dried I decided it was time to make a start on the front end. I clamped the new spare wheel well panel in place and aligned it the best I could then dry fitted the front valence to make sure every thing is sitting correctly. This was then plug welded in place using the holes made when I drilled out the spot welds holding the original panel in place. New done plug welds before so after the first one I unclamped and the panel fell off! New strategy was to try penetrate the panel behind then move out to weld to the panel with the hole. </tbody></table>Not updated for a while as I left my camera at the garage and not a lot has happened. Anyway, last week I cut out the bottom plate, before his I measured the cap nuts for the floor pan bolts so I could align the new panel up correctly. I offered up the new panel and bolted it through to the only good original cap nut, clamped it, adjusted the bolt positions and tack welded it in place. Last week I also chipped the last of the floor pan (not much fun!) off the chassis edge and started to clean it up ready for the new pan.<br />

</tbody></table>Last night I spend a few loud and boring hours grind, cutting and checking the fit of the new floor pan, one problem I discover was none of the holes aligned up with he cap nuts in the bottom plate, this didn't really bother me as repair panels never seem to be 100% correct. Today I saw Jason who was visiting from Cornwall and he suggested that I elongate the hole as he has done in the past. I made the hole only slightly bigger and this solved this one.<br />

Tonight I also welded up the bottom plate, got a few more bits to do on that and clean up with a bit of grinding so its almost there.
